Proceeded to test using coffee mug and water, set for beverage settings and ran several times just using 30s setting. Each time unit proceeded without any issues, no sparks, heated up just fine. Told customer to make sure to always let unit finish running before opening the door. Suspect that is the issue that maybe causing problems. Unit checks ok, could not duplicate any problems."

They said as long as the unit is still properly cooling this is normal. They are working on a service pointer to try and lower the noise or find another manufacturer for the fan. "Upon arrival found unit with power but not starting. Door is tight to close but did close and unit started. Door wasnt closing fully keeping unit from starting. Door is binding up on the left side. Pulled unit from cabinet and inspected. Unit was not level and over time this caused the door to bind up. Reinstalled in cabinet, leveled unit, and ran to test. All ok. Door is easy to close and unit starts as it should."
